5-Axis CNC Machining Best Practices for Tight Tolerances in Aerospace Components

Ajay P L - Chief Mechanical Engineer July 27, 2026 7 min read

Explore how 5-axis simultaneous CNC milling eliminates multi-setup stackup errors, achieves ±0.005mm tolerances, and optimizes toolpaths for AL7075 and Titanium Grade 5.

In precision aerospace manufacturing, tight geometric tolerances and high surface finishes are mandatory. When machining complex components such as turbine impellers, sensor housings, or gimbal brackets, traditional 3-axis machining requires multiple clamping setups. Each re-clamping introduces cumulative position errors (tolerance stackup).

### Why 5-Axis Simultaneous Milling is Essential

Simultaneous 5-axis CNC machining allows the cutting tool to maintain optimal contact angles relative to curved surfaces. This offers three critical engineering advantages:

1. **Elimination of Multi-Setup Errors**: Machining 5 sides of a component in a single datum setup ensures near-perfect true position and concentricity callouts.
2. **Shorter Tool Lengths**: By tilting the workpiece towards the tool, shorter and rigid end mills can be used, drastically reducing tool deflection and chatter marks.
3. **Superior Surface Finish (Ra 0.8 µm)**: Continuous tool tilt vectors enable ball-nose cutters to avoid cutting at zero surface speed (the dead center of the tool point).

### Material Machinability: AL7075 vs Titanium Ti-6Al-4V

- **Aluminum 7075-T6**: High strength-to-weight ratio. Requires high-speed machining (20,000+ RPM) with high-pressure flood coolant to evacuate chips cleanly.
- **Titanium Grade 5**: Low thermal conductivity. Requires heavy feed rates, lower cutting speeds, and diamond-coated carbide tools to prevent work hardening.

At BCNT Technologies, our DMG MORI 5-axis CNC machining centers integrated with CMM optical inspection ensure 100% compliance with ISO 9001:2015 standards.
